Standard Operating Procedure (SOP) for Plant Maintenance

1. Objective
To ensure systematic, efficient, and well-coordinated maintenance activities by implementing a structured Job Planning Register (JPR) methodology for improved reliability, reduced downtime, and enhanced equipment performance.
2. Scope
This SOP applies to all maintenance activities in the plant, covering both online and offline jobs, routine checks, condition-based monitoring, scheduled maintenance, and plant shutdown planning.
3. Job Planning Register (JPR) Structure
The Job Planning Register (JPR) is a dynamic spreadsheet that captures all maintenance jobs and their progress. It contains the following fields:
Job ID: Unique ID: 2025022001..99 YYYYMMDD01 to 99.
Date of Reporting: When the issue was logged.
Equipment Name: Name of the equipment.
Equipment Number: Unique identifier for the equipment.
Area: Plant location where the equipment is installed.
Section: Specific section within the plant.
Department: Responsible department.
Job Description: Brief description of the maintenance job.
Mode of Job: Online (can be done while running) / Offline (requires shutdown).
S-Q-P Priority Index:
P1: Any job in which Safety is involved.
P2: All other jobs.
Job Duration: Estimated duration to complete the job.
First Person Responsible (FPR): Assigned personnel for job execution.
Manpower Requirement: Trade-wise manpower (Fitter, Welder, Helper, Electrician, Mason, etc.).
Material Availability: Availability of required materials (Available / Not Available).
Status of the Job: Done / Pending.
Planned Date: Scheduled execution date.
Execution Date: Actual execution date.
Remarks: Additional notes or observations.
4. Inputs for JPR
JPR is updated daily based on the following inputs:
Shift Check-list – Checklist-based routine inspection (CLTI-based).
Engineers' Check-list – Observations by engineers.
Stoppage Reports – Breakdowns and unscheduled stoppages.
Root Cause Analysis (RCA) – Findings from failure analysis.
DPM / Other Discussions – Issues highlighted in Daily Progress Meetings.
Ground-Level Reporting – Inputs from operational staff.
CBM (Condition-Based Monitoring) – Predictive maintenance insights.
Scheduled Jobs – Planned maintenance activities.
Adhoc Jobs – Unscheduled or emergency jobs.
5. JPR Update Process
JPR is updated daily.
3M requirement review: Man, Machine / Material, Method*.
If a job is entered and material is not available, a Purchase Requisition (PR) must be raised immediately.
Online jobs are planned and executed daily.
Offline jobs must be scheduled for weekly maintenance whenever possible.
The HOD must regularly review and filter JPR to ensure prioritization and execution.
At any given time, an updated job list must be available for reference.
Method*: Methodical preparation is crucial—it directly impacts Safety, Quality, and Productivity (S-Q-P).
Key Steps in Methodical Preparation.
- Make the Work Area Ready – Prepare the work area before starting the actual job. Job Safety Analysis (JSA) is a MUST.
- Track the Progress – Once the job starts, track it against the bar chart. Monitor quality and make course corrections in real time.
- Document the Journey – Take photos and videos regularly to capture every stage of the job—yes, selfies included! These records are invaluable for review and training.
- Focus on the Method – Checklists and protocols ensure nothing is missed.
- Learn from Experts – Don’t rely solely on team experience; consult those who’ve done the job before.
- Refer to OEM Manuals – Trust the equipment documentation for critical details.
- Use Available Resources – Industry guides, technical insights, and best practices can help.
6. Shutdown Planning
If the plant stops for any reason, the shutdown must be planned based on the live JPR.
6.1 Critical Path Identification
A joint meeting must be conducted immediately to determine the critical path of shutdown activities.
Jobs are categorized as priority-based to align with plant restart requirements.
6.2 Shutdown Execution Planning
A Basic and Informal PERT Chart must be prepared on the same day.
A Detailed Bar Chart must be created within 24 hours and tracked daily.
6.3 Daily Shutdown Monitoring
A Day-by-Day Progress Report must be maintained, including:
Jobs Planned – Total jobs scheduled for execution.
Jobs Started – Jobs initiated during the day.
Jobs Completed – Successfully executed jobs.
Jobs In Progress – Ongoing tasks.
7. Roles & Responsibilities
7.1 HOD-Mechanical
Ensure effective implementation of JPR methodology.
Monitor and update JPR daily.
Oversee shutdown planning and execution.
Provide guidance and support to the team.
7.2 Engineers / Section In-Charge
Update JPR with inputs from daily checks.
Plan and coordinate execution of jobs.
Ensure timely PR raising for material requirements.
Monitor execution progress and report issues.
7.3 Technicians & Tradesmen
Execute assigned maintenance jobs as per JPR.
Report ground-level observations and issues.
Maintain adherence to safety and quality standards.
8. Monitoring & Review
Daily review meetings to track job execution.
Weekly maintenance meetings to discuss pending issues.
Monthly performance assessment to ensure compliance with the maintenance plan.
Periodic shutdown reviews to analyze effectiveness and identify improvement areas.
